Your design looks right to me (standard sump). I'd go with a 400-600gph pump at most. Eheims make really nice, quiet, reliable return pumps for smaller systems. A Eheim 1260 or 1262 is what I'd go with.

For your overflow plumbing, you can get away with 3/4", or go with standard 1" that most people use (but on larger tanks). Personally, I wouldn't use a Durso as I find them not totally quiet while introducing bubbles into the system. An easier and better solution is to simply have an open-ended top drain and use a gate valve below the tank to choke down the flow. Once you have it adjusted properly, the water level in the overflow box should maintain steady at a few inches above the drain. This results in a perfectly quiet, bubble-less overflow.

Mags are fine pumps too. I like Eheims as I find them a little quieter and cooler. I've used both successfully though.

eheims vs mag drives are like bruce lee vs your highschool gym teacher.

Both get the job done, but one is just that much better.

I'd use vinyl tubing rather than rubber, and move the skimmer to the first chamber, not the last. No matter how you tune it, the skimmer will put out some bubbles. having the length of the sump to disappate will aleviate the bubbles hitting the tank.

Ditto, with the caveat that an emergency overflow of some type should be created in case of a clog.

I have made some changes to the pic.

Will the Euro-reef rs80 be a good skimmer for my size tank?

Also I am going to go with a Mag-drive... Mag-drive 3 at 4' is 270 gph and mag-drive 5 is 310 gph (I bet you guys will say go with the Mag-drive 5 :P ).

Oh, ya. I've used and liked my Euroreefs. The RS80 is a great skimmer for your size tank.

Oh btw,
I was reading some place that plexiglass does not bond very well to silicone.

So I was going to make a overflow box out of glass and then put on a black plexiplass sleeve (or w/e you want to call it) over it or do you have any better ideas?

You could paint the glass. Krylon Fusion spraypaint is non-toxic and it's been used by lots of people in SW. Only issue might be chipping or scratching it off. I would spray both the inside and outside of the box.

Going from you picture on the right, for overflow if running the Herbie style drain (one valve restricted standpipe, one unrestricted backup) you don't need the down turned elbows.

Also the water will backup over the primary so might need the drain lower (with about 230gph and a 1" bulkhead on a 33g I was testing, the water level stabilized 2-7/8" above the standpipe).

Where the drains return to the sump, lower the primary to prevent splashing. Might want to lower the emergency as well a bit, though some will run high so the if splashing is heard from it, it's an indicator that the primary is blocked.
