I currently have a Mak 4 as my return, but I want more flow so I was thinking about a Mak 5 or the ampmaster 3000. The way I have the Mak 4 plumbed to the sump is with a 1" bulkhead (the inlet of the mak 4 is 3/4"). First question, if I do go with a larger pump, should the bulkhead be a size larger than the inlet of the pump? Also, anyone have any tips on drilling an a sump that's currently inline?

my tank is 125 G w/ 60 G sump

The bulkhead through the sump doesn't need to be any larger than the pump inlet--it should work fine with a 1" bulkhead and 1" pump inlet.

FWIW, I'm using a GRI 518 on my 180 reef and love it. It's got a 1" inlet and 3/4" outlet. Very cool and quiet.

If your sump is already drilled for a 1" bulkhead, I'd shop for a pump that has a 1" inlet. The only safe way to drill the hole larger for the bulkhead would be to completely remove the sump, as far as I know.
