I wouldn't bother with it. Water changes should be enough. Smallest one Sapphire makes is for the 12 gal. You might check with them & see if they could make one.

Never heard of it. PVC joints are pretty permanent since you are actually fusing the material together when you glue it. I'd be interested in one as well.
If it has a deionization cartridge then it's a DI. Take a look at www.airwaterice.com . They have some nice units. Recently bought the MightyMite from them. Excellent customer service.
By rinsing the collection cup in the sump you're just putting back all the junk you just took out.
You're going to have to add water due to evaporation unless you've figured out some way to grab all the vapor & condense it back out.
It all depends on how thick you apply the silicone. If you have a thick bead I'd go 48 hrs. Also depends on how much the repair is exposed to air. If you have it applied to an edge where it's not exposed you're better off going 48 hrs as well to be be on the safe side.
Hook your pipe into a 90 degree elbow that goes into your bulkhead fitting. I would use acrylic. You'll be able to machine in some "teeth" to keep fish & other creatures out of the overflow. Either use a router or table saw to cut them in. Should be able to silicone it in place.
Chances are the bottom is tempered. You can easliy drill the side towards the bottom. I plan on doing it to my 55. Got the bit on eBay. I also plan on building the overflow myself.
